Diesel Fuel Injection Damages from Water.

Water Damage.

One of the most damaging substances that can enter into a diesel fuel injection system is water. Diesel is a natural lubricant for injection parts and therefor any foreign substance that destroys lubricity is damaging and shortens the life of fuel injection components. Water has the ability to rapidly reduce lubricity and parts begin to wear. Particles from wearing parts then travel around injector pumps and injectors and add further wear to components. In a short time the pump or injectors begin to breakdown the vehicle losses power. Smoke and exhaust emission increases further damaging the environment.

Prevention.

How does water enter into the fuel lines in the first place. Water is mostly likely to have entered into the fuel prior to purchase, or there may be a leak in the fuel cap seal allowing water to seep in. It may also enter via the fuel tank sweating. However should water be in the fuel tank then it needs to be separated before it enters the fuel pump. In most standard vehicles a water trap is fitted on the fuel line between the tank and the diesel filter. The water trap works simply by the fact that water is heavier then diesel. Therefor water will be separated from diesel naturally. The water trap has a draining tap to bleed off excess water manually. The design works fine unless water accumulates in the water trap until it is full. Water combined with diesel then overflows and continues down it's path of destruction within injection system.

Solution.

For the ignorant water trap inspector, which is most likely diesel vehicle owners, a solution would be for water to automatically dump or drain out when detected. This could be dumped onto the road but would cause an environmental damage as water and diesel would exit the water trap. Some manufacturers make a water trap with a sensor. This sensors percentages of water with the water trap and send an alarm light to the dashboard of the vehicle. This would indicate to the driver that the water trap needs to be drained. Unfortunately this warning light can be ignored by the driver and water would then continue onto the fuel injection system. An automatic self draining filter that captures the waste and holds it for correct disposal later is the solution. If there are any manufacturers out there who have a design in production please let me know because we're in business. It is a good idea though to fit a good quality water trap made by a reputable manufacturer to the vehicle. Since most standard water traps won't have sensors or only hold small amounts of water before they are full.

Purchasing of Diesel Fuel.

It is important where diesel fuel is being purchased from in the first place that goes along way in preventing contamination. Purchasing from arbitrary locations where storage is neglected will be one of the root causes for water found in diesel including other particles. Diesel filters cannot be relied upon to filter out dirt and it is important to ensure diesel is clean when the tank is getting fulled up. Sulphur is found in diesel naturally, but this has been removed over the years due to it's high soot content or black smoke emission. As laws have tightened up sulphur content is refined out to produce a cleaner diesel. An owner of a diesel engine needs to be aware of what fuel injection system is running or powering the engine. This will prevent purchasing low grade diesel with high sulphur. Sulphur itself is abrasive on fuel injection parts that are designed for cleaner or low percentage sulphur. Transport companies would do well to have sensors or recording devices attached to their fuel tanks to monitor where fuel is added to tanks. It is well worth a driver extra earning ambitions to make money by selling high grade diesel and replacing it with a diesel blend of high sulphur or high percentage of parafin ( kerosene ).

Fuel Tanks.

The fuel tank or the dirt tank is where the disaster initiates from. Water can be found as I have already mentioned but sediment and other dirt particles accumulate over time. It is not a good idea to run low on fuel as the sediment and everything else in the tank gets sucked into the filters and beyond to the fuel injection system. The tank needs to be cleaned periodically to ensure it is clean. It must definitely be clean if the fuel injection system has failed and is serviced or replaced.

Fuel injection systems are a highly complex system that requires attention. Replacing damaged parts is expensive and this can be avoided by doing a few inspections on water traps. Upgrading to a good quality water trap. Changing filters regularly and buying the correct quality diesel for your engine. STANADYNE DB2 PUMPS

STANADYNE DB2 PUMPS

This pump was taken from the patented design of Roosa Master and changed to Stanadyne when the company changed it's name. The DB2 pump is a distributor type diesel injector pump with a single pumping chamber that rotates to deliver high pressure fuel as opposed to an inline injector pump with a separate pumping chamber for each injector or cylinder.. Other designs or rotary distributor pumps were developed later such as the VE pump manufactured by Bosch. The DB2 is a mechanical injector pump.

HOW DOES IT WORK

Fuel is supplied from a lift pump and into the injector pump inlet.through a filter screen and into a transfer pump. The transfer pump is located at the end cap. The blades on the transfer pump create pressure as the blades move outward and fuel passed through an outlet groove. Pressurized fuel then travels to the hydraulic head. Part of the fuel splits up with some going to the pressure regulator. The pressure regulator controls the volume of fuel and works with speed. Therefore the greater the speed the higher the volume of fuel. The rest of the fuel passes into the head, onto the vent wire assembly. The vent wire is a J shaped and prevents undue pressure loss and restrict return oil. Fuel inside the vent wire assembly lubricates the moving parts, carries away air bubbles through the oil return line. The fuel travels to the governor housing and the pressure regulator maintains even housing pressure. This will be changed only if the cold advance solenoid is operating and fuel is allowed to return to the tank.

ADVANCE SYSTEM

As with all engines demands for delivery at different stages requires adjustments to the time fuel is delivered. On the DB2 injector pump the advance piston engages the cam advance screw and moves the cam opposite in direction to rotation. Since it operates under pressure it advances and retards as pressure and speed changes. In addition there is also a mechanical light load advance which is required when pressure is low and the pump is retarded. This device has a face cam attached to the throttle lever and an eternal pivot lever. The advance operates by changing the reference point of the servo valve.

GOVERNOR

The speed is controlled by the governor and both the governor spring and the throttle lever control the metering valve. Weights and linkages in the governor rotate and control the amount of fuel the metering valve can deliver to the pumping plunger. The weights act on centrifugal forces and the linkages move the metering valve.

HEAD & ROTOR

The metering valve allows varying amounts of fuel to enter into the head and rotor. As the rotor rotates the inlet passage lines up with the charging ports allowing fuel to flow into the pumping plunger. The pump has a single pumping chamber with two opposed plungers operated by the camring. The rollers on the cam lobes force the plungers together resulting in fuel trapped in the plunger being pressurized. Pressurized fuel is then delivered through the delivery valve and onto the injector. Delivery valves are located around the head and rotor and as it rotates it delivers fuel to each injector.

Stanadyne have been manufacturing pumps and injectors for many years. The Roosa Master pump was used largely from the 1950's Major changes came in 1963 with the introduction of the pencil nozzle. In 1994 the Model DS Electronic Injector Pumps was introduced. PF Unit pumps made for one, two or three cylinder engines are designed for small engines with 3.7kw to 11kw applications. Cummins PT Pump Aftermarket Parts

History

The PT pump is used by Cummins on many of their engines prior to introduction of Celect engines. The PT fuel system was revolutionary in 1954.

Function of a PT Pump

The function of the PT pump is to suck fuel from the tank through the filter and into the pump. Transfer fuel into a common fuel rail that feeds each injector. To govern the engine speed, including no load and full load. Allow the operator to control engine speed via the throttle. Control exhaust emissions and to switch fuel on and off when required.

The pump transfers diesel in a common fuel line feeding to each injector. Each injector is timed from the camshaft. Therefore the pump does not need to be timed and it simply supplies enough fuel under pressure to be continuously available for each injector. Any excess fuel returns to tank from both the pump and injectors.

How does a PT pump work

As the operator accelerates fuel is sucked from the tank into the filter and water separator and then into the pump from the pressure created by gears within the pump. Fuel enters the pump through another filter screen located at the top of the pump. This filter helps to catch any dirt that has accidently by passed the primary filter. Fuel then flows into the governor sleeve. The governor plungers position allows fuel to flow through various plunger ports. The throttle shafts postion determines how much fuel can flow through the throttle shaft.
From the throttle shaft fuel flows to the AFC needle valve. The AFC plunger position is determined by the boast coming from the turbocharger. At start up little boast pressure will come from the turbocharger and therefore the AFC will reduce fuel flow. Therefore the AFC acts as a restriction device and works in harmony with air intake form the engines manifold. The position of the AFC plunger allows the volume of throttle fuel to flow into AFC. From the AFC through an electric solenoid and onto the common fuel rail. The fuel rail then feeds the injectors. Some of the fuel returns back to the tank and helps cool down the pump and injectors as well as prevent excessive build up of pressure within the pump. The horsepower can be adjusted by changing the maximum fuel delivery pressure from the gear pump. Buttons of various sizes can be installed within the pump assembly to change maximum fuel delivery pressure.

Servicing PT Pumps

As like all injector pumps dirt contaminating diesel begins to damage the internal moving parts of the pump. In some cases the gear pump may even seize. The seal on the main shaft cuts a groove into the shaft and diesel begins to leak from the pump. The tension of various springs operating the governor become weak and need to be changed. The bellow in the AFC may rupture and result in no boast pressure. This causes lack of power on the engine. Solenoids may burn out causing fuel to shut down and stop the engine completely. Servicing of PT pumps can only be carried out by trained personnel at diesel fuel injection workshops.

Calibrating PT Pumps

A set of specifications are required to calibrate PT Pumps. There are many different horse power engines and thus each pump must calibrated to work according to those specifications. A Test Bench is required to simulate an engine at different speeds and to measure the volume of fuel at low and high idle. Fuel delivery at boast pressure checked to ensure that the AFC is delivering the correct volume of fuel when extra fuel at boast is required.

The nozzle makes a chatter sound as it opens and injects fuel and closes again. On an injector tester operated at the pumping rate will cause the nozzle to chatter. It shouldn't be too loud and the spray pattern must be broad and finally atomised. There must be no drip after the nozzle close or needle re seats. A drip after injection will cause white smoke as excess diesel is not all burnt. When an injector comes in for service and is tested directly on a pop tester the most likely results are low breaking pressure. Some of the holes in the nozzle are blocked causing a poor spray pattern. Droplets of diesel are large and very little atomisation. In some cases breaking pressures may be too high above specification and the injected fuel from the pump does not have enough pressure to overcome the injector spring. The result is a misfire on that injector.

Servicing Injectors. Both the nozzle tip and nozzle can be ground to re seat correctly so that the nozzle holds pressure created by the spring. Fuel injects when the needle rises and closes again at the end of injection. Should a nozzle not perform well on an injector tester after service then the nozzle needs to be replaced. The injector pressure is adjusted by changing the thickness of shims and this adds or decreases pressure until specifications are reached. At times other components have to replaced such as the spring or nozzle retainer. the needle seat has to be lapped so that diesel does not leak through the injector. Since diesel self lubricates all moving parts it is essential that no contaminated fuel enters into the injector. Nozzle holes can quickly become blocked causing a misfire. If all the nozzle holes block up the entire nozzle may snap off. On a mechanical injector with no engine sensors diesel will just pour out on the pistons and damage the engine.

DIESEL NOISE

Ever wondered why there is so much noise on older diesel engines with mechanical Inline and Rotary Pumps. Well plenty of noise comes from the pump itself. Visit a fuel injection workshop and stand next to an injector pump being tested. At full load it is difficult to even hear what people say without shouting.

On the engine direct injection makes a louder noise when atomised diesel suddenly ignites under compression. The sudden change in pressure causes the characteristic diesel knocking sound. The noise is louder when the engine is cold but on advanced injection systems pilot injection helps reduce noise. On indirect injection the clatter caused by ignition is reduced considerable by diesel being injected into a pre-combustion chamber. On the first diesel engines built, complicated injector pumps and injectors had not been developed. Therefor fuel was injected by the assistance of compressed air. Since there was no sudden pressure change, noise levels were less.

Common Rail injection systems have silenced the injector pump noise and high injection pressure with advanced injection timing controls have made these engines quite and sporty with plenty of power.

On HEUI ( Hydraulically actuated Electronically controlled Unit Injectors found on Caterpillars noise is reduced. Being an electronic device, therefor the ignition delay and main injection of fuel delivered is controlled. This is know as rate shaping. Since the injector is also operated independently of engine speed then precise injection at low and high idle can take place. A split injection feature allows diesel to be controlled at burn and this leads to both lower emission and noise levels.

HOW DIESEL ENGINES WORK

It was Rudolf Diesel who invented the Diesel Engine in 1894 was the first to prove that an engine could ignite under compression. By using higher a higher compression engine diesel was able to ignite without a spark. A diesel engines has air only introduced into the combustion chamber and upon compression heats up to around 550 degrees Celsuis ( 1022 Degrees Fahrenheit ).Since no fuel is introduced whilst air compressors then early ignition cannot take place. This allows for much higher compres
sion of air as opposed to a petrol engine which may have petrol and air mixed during compression.. At the correct time the injector pump injects diesel into the combustion chamber directly in direct injection or into a pre-combustion chamber for indirect injection. The injector delivers diesel at high pressure and sprays at various angles to into tiny droplets. The heat of the compressed air ignites the diesel vapour until all is burnt. As the droplets start to vaporise and burn this causes a delay in ignition and a diesel knocking sound as pressure changes are rapid. The expanding gases from ignition force the piston down and power is transfered to the crankshaft.

Types of Injection

One of the greatest challengers is to maximise power, lower emission at the same time be economic. The designs of injector pumps and injectors directly affect how well and engine performs. Too much fuel causes black smoke, too little fuel starvation and lack of power. Correct fuel is required to start an engine and is harder when the engine is cold. Fuel for low idle, high idle, maximum load, boast have to metered and delivered with enough pressure to overcome the injector spring and atomise fuel as it is injected. Inline, Rotary and Mechanical Unit Injectors were the popular types used prior to electronics. Later Electronics were designed giving far better metering and timing of fuel delivery into the combustion chamber. Types of electronic injection are:

HEUI ( Hydraulically actuated Electronically controlled Unit Injectors )
Common Rail.

Additional Power

A naturally aspirated diesel engine can have it's power increase by adding a Turbocharger or Supercharger. A Turbocharger runs on a turbine which turns as exhaust gases flow through it. A Supercharger is a mechanical device which is driven by the crankshaft. With both charges the idea is to increase air intake into the combustion chamber. The injector pump has to increase fuel and compensate for this when demanded and therefore power is increased. An Intercooler is also used to enhance power. Cooler air holds more particles of air then hot air. An Intercooler uses a radiator to cool down air being sucked into the combustion chamber and in this way there is more oxygen to burn and power is increased.

Turbocharges & Injector Pumps a joint relationship

A Joint Relationship

On Turbocharged engines the demand for boost fuel or extra fuel is required to burn the additional air created by the turbocharger. The diesel injector pumps purpose is to respond to the extra supply of air by injecting additional fuel. A suction pipe is usually connected between the turbo and the injector pump and makes these two components a joint relationship.

Loss of Power

If the pipe joining the injector pump to the turbo falls off or develops a leak then suction is reduced. The injector pump will not inject additional fuel and therefor power will be less. The same problem can occur when the turbo does not produce sufficient air to create enough suction. The injector pump does not respond and inject additional fuel. Always check the pipe between the pump and the turbo when power is low or maximum speed cannot be reached.

In some cases turbocharges are added to engines to boost performance and yet the injector pump has no facility to be coupled to a turbo. Check with a fuel injection specialist that an injector pump has the necessary turbo connections prior to installing a turbocharger. The injector pump will have to calibrated according to the turbocharges demand for extra fuel.

Pistons

On some engines that are naturally aspirated the pistons are not designed to take additional fuel and higher heat. This will cause rapid destruction on the engine as pistons will melt.

Injectors

Turbocharged engines also have specific injectors with certain nozzles to work efficiently. Converting a naturally aspirated engine to a turbo may require the injectors to be set at higher pressures and nozzles to be changed. Injector nozzles spray at specific angles to ensure all the fuel is burnt.

BOSCH, DENSO, ZEXEL VE TYPE INJECTOR PUMP

The VE Injector pump manufactured by Bosch, Zexel or Denso is commonly found on many vehicles running with mechanical fuel pumps and injectors. Many problems occur when these pumps go wrong and cause all sorts of problems for vehicles. Unfortunately they cant be stripped and repaired by anyone other then a trained diesel injection specialist but I would like to give some information here on their workings. This will help owners identify that the problems they are expireincing are coming directly from the injector pump.

Purpose of the Injector Pump

The pumps purpose is to inject diesel at high pressure to the injectors in the exact quantity and time. The injectors directly inject into the cylinders. This can be either direction injection or into a pre-combustion chamber called indirect injection. Indirect injection is usually quiter then direct injection. High pressure is required to overcome the spring within the injector and allow diesel to flow though the nozzle and spray at specific angles. Angles differ from engine to engine. Pressurized fuel will atomize nicely and ignite more easily and burn efficiently.

The Transfer pump.

Fitted on the main drive shaft inside the injector pump. The transfer pump rotates and sucks fuel from the fuel tank through the filters into the injector pump. It also pressurizes the injector pump which is required for normal operation and injection to take place. Changes in pressure occur through acceleration and the injector pump adjust timing of injected fuel. Problems occur when the blades in the transfer pump stick. This causes less fuel to be pumped from the tank and results in fuel starvation and lack of power. Injection timing is also affected and so not all the fuel burns causing smoke. The major cause for blades to stick is dirty or contaminated fuel. It is essential to always keep bypass filters clean. Change diesel filters at recommended intervals and clean fuel tanks. Once the blades are sticking the injector pump has to be stripped and the transfer pump cleaned and lapped to avoid sticking. The entire transfer pump may have to be replaced if damage is excessive and the ability to pump fuel from the tank is too low.

The Head & Rotor

This section of the pump is the most expensive to replace and so maintenance of the vehicle is essential. Any dirt, water, contaminated fuel will damage the injection plunging element and problems will develop rapidly. The head and rotor is the distributing mechanism directing fuel to each injector pipe. Each pipe is positioned in the firing order of the engine and it is crucial that number one cylinder is connected to the correct position. Always check and make sure which pipe leads to where prior to removal as I have seen pipes bent in all sorts of directions by unqualified mechanics. On a new vehicle the pipes will be held in brackets and following the angles will determine which pipe fits where. Inside the head is the plunger and this highly polished piece of metal pumps fuel at high pressure. Any dirt caught between the plunger and the head scores the plunger as it both rotates and moves up and down on each injection stroke.

Starting quantity

I have basically described the head & rotor above but this being the mechanism that pumps fuel into the injectors is the most important part for smooth running of the engine. When the plunging element is new under cranking speed the plunger has the capability to deliver maximum fuel at low speed. Maximum fuel or volume of fuel determines if the engine starts or not. Any score marks on the plunger will result in less injection pressure and less fuel injected. This makes start up impossible if too little fuel is being injected. The only solution is to replace the entire head & rotor as these parts are manufactured as a matched set.

Idle

As the engine starts the governor on the pump immediately kicks into action and drops maximum delivery of fuel right down to just enough for the engine to idle. The throttle shaft which connects to the accelerator has to be set to ensure it's position allows only a certain amount or metered amount of fuel to be delivered. Too much fuel and the revs will be above 1000 rpm.

Maximum Power

As power is demanded the injector pump reaches maximum delivery and maximum fuel is delivered. As speed becomes excessive the governor weights fly open and reduce fuel being injected. This protects the engine or else it would simple just keep going faster and faster until self destruction. Con rods flying out of the block etc. At times the engine also requires fuel for load and acceleration immediately and so an advance device allows earlier injection and self adjusts time of injection to meet demand. Should the advance located at the bottom of the pump stick then loss of power or slow acceleration will occur.

Stopping the engine

The solenoid situated on the head and rotor cuts fuel when energised as it's plunger drops and acts like a shut off valve. Always ensure there is power to the solenoid or else no fuel will pass and injection will not take place. There is a wire sending current to the solenoid and is located on the top of the solenoid. If the solenoid burns out then no injection will take place. It can work like an anti theft device.

Pump Servicing and Calibration

The main reason why only qualified diesel injection technicians can service an VE injector pump is special tools are required to strip the pump. The components have to be assembled in a certain way and timing of pump to engine set ( Or else timing will be out by 180 degrees ) This happens often so if all the injector pipes are bent in obscure directions the firing order can be overcome. Not recommended though but only a skilled diesel mechanic will quickly realise the pump is injecting 180 degrees out. All warn parts need to be replaced with new seals to prevent leaks. Since this is a high pressure pump no leaks must occur. The injector pump has to tested on specialised equipment that simulates an engine. The internal pressures, idle, load, maximum delivery additional fuel if there is a turbo are set. The governor speed is also set and maximum speed. Finally the starting quantity is checked. If the plunging element is good then maximum fuel to manufactures requirements will be met and the pump will work fine on the engine. All engines require different fuel quantities and timing of injection and so each injector pump is made specifically for an engine. Exact specifications to calibrate each pump are required to calibrate any injector pump. Should the injector pump not respond correctly take it back to the technician and ask them to show all the specifications are being met whilst the pump is on a test bench. It is possible that a if the pump is set incorrectly then the vehicle will have the following problems:

Running rough
Black smoke due to excessive fuel
High idle
Low idle
Governor speed incorrect causing low power or high speed.

Hard starting

Broken and leaking Pump Seals

The main drive shaft seal often cuts a groove into the drive shaft and diesel within the injector pump can bypass and run directly into the engine. Should you notice the oil level is rising on the engines dipstick then diesel is leaking into the oil. This is very dangerous for the engine as oil and diesel mixes and turns to sludge. Engine failure is eminent. The injector pump drive shaft can be re-chromed and ground back to standard size when damaged by a seal or the complete drive shaft replaced. The drive shaft seal must be replaced. Unfortunately only the vehicle owner will discover rising oil levels if the seal is not replaced correctly and leaks occur.

Other seals on the injector pump prevent diesel leaks and suction of air. Air within an injector pump causes the engine revs to run erratic. The engine may cut off the should air become excessive. All air has to be out of a pump in order for it to function properly and must be bled properly to ensure smooth running.

Timing

The pump timing to the engine is crucial and many diesel mechanics misfit pumps. Excessive smoke usually white and hard starting will occur. Should the pump be timed correctly to the engine then it can also be retarded or advanced by loosing the pump mounting bolts. Never run the engine if these bolts are slightly loose as this vibration will quickly snap the plunger in the head and rotor. Not only that but the only injector pump has to be serviced and re calibrated when a new head & rotor is fitted.

Contaminated Fuel

There is no diesel filters that prevent all dirt from entering into an injector pump. Since diesel lubricates the moving components within the injector pump, any contamination is detrimental. Water is one of the best destroyers of parts as it easily gets through filters and causes rust within the pump. This dirt builds up and parts wear out rapidly. Sulphur which occurs in diesel is a natural abrasive material for injection parts. It rapidly wears out parts so check that the diesel purchased is low sulphur diesel. Paraffin is used in some cases to lower fuel costs but this liquid has less lubricity and wears out parts. Paraffin also burns with less smoke so it may appear that the engine is running great whilst the pump is being destroyed.

CATERPILLAR HEUI INJECTORS

Caterpillar uses HEUI ( Hydraulically actuated Electronically controlled Unit Injector ) on many of their engines. These were introduced on 3126 and today there are millions of HEUI injectors. They require special test equipment after being rebuilt since they need to hydraulic to inject fuel. Such equipment is offered which can run 6 HEUI injectors at once.

The injector uses hydraulic energy instead of mechanical energy and works in tandem with the engines ECM ( Electronic Control Module ). The HEUI system provides precise fuel metering and timing resulting in unmatched engine performance and economy.

In the traditional Common rail system the entire fuel line is under pressure. With the HEUI fuel system the fuel remains at low pressure until injected into the engine cylinder. Since the injector is controlled hydraulically it means it is independent of engine speed. This means that acceleration or fuel required to accelerate is already available as opposed to mechanical injection where engine speed increases fuel. Therefor the HEUI fuel system is more economic with better response and reduced smoke.

TAKING A CLOSER LOOK

There are 4 basic parts that work together in the HEUI system.

1) The HEUI injector uses hydraulic energy as opposed to mechanical energy from the camshaft. Hydraulic energy comes from pressurized engine lube oil. The incoming pressure is about 800 to 3300 psi and controls the rate of injection whilst the ECM controls the amount of fuel injected.

2) The ECM is a sophisticated device on board computer that manges the entire engine system. The ECM sends an electronic signal to the injector solenoid which energizes and opens the valve and allows fuel to be injected.

3) The High Pressure oil pump is a variable displacement axial pump has a built in reservoir to immediately supply oil for cold starts.

4) Injectors Actuation Pressure Control valve. This electronically operated pump controls oil pump output and injection pressure.

Because high precision parts in the HEUI system result in more output power, better response and reduced emission these parts are easily damaged by contaminants in diesel. Should your HEUI injectors fail out of warranty then send the cores for re-manufacturing.

DIESEL NOZZLES

Diesel nozzles come in various sizes and shapes below is information on direct and indirect injection nozzles.

Direct injection sprays diesel directly into the combustion chamber. Several holes in the nozzles are positioned in such a way that the angle the diesel injects will result in diesel burning efficiently. The needle with in the nozzle lifts and allows diesel to flow under pressure and spray through the holes. As pressure drops within the injector the needle closes and injection stops. Excess diesel leaks back out of the injector into the high pressure pipes.

The needle must sit perfectly back into place and not allow diesel to drip after injection has taken place. This would cause irregular firing of the injector resulting in excessive smoke and engine noise.

At service intervals nozzles are stripped from injectors and needles are ground and lapped into nozzles to ensure they sit properly and no fuel by passes. Should nozzles be found to be totally defective then a new nozzle has to be replaced. Injectors are reset with correct breaking pressures and tested on specialised equipment to ensure that they are operating perfectly.

Indirect injector nozzles work the same as direct but have much less of an angle of spray. Diesel Injects into a precombustion chamber. The result is a considerable drop in ignition noise. These nozzles are flat with one hole. A heat shield washer sits between the cylinder head and the injector nozzle when in the engine. Coninous injection results in the nozzle becoming pitted around the spray hole. This reduces the ability for the nozzle to atomise diesel when injecting. Nozzles must be replaced when this damage has occurred.

Diesel Injector Pressure

Diesel Injector break pressure is extremely high in order to atomise diesel as it enters the combustion chamber. Since diesel is a compression ignition engine then diesel will only ignite and burn properly if it's spayed into a fine mist. Then nozzle has various holes at different angles, so that injected diesel can burn efficiently. Unburnt fuel adds smoke and destroys the environment. Excess diesel also begins to mix with engine oil resulting in sludge and engine failure.

Overtime injector springs become weakened and delivery pressure is reduced. This results in larger particles of diesel when injected and harder to ignite at start up and burn less efficiently during normal running of the engine. It is therefor important to service injectors at required kilometers. Check with service manuals and engine manufactures for details.

Fuel Contamination

Diesel fuel injection parts are subjected to extremely high pressures in order to atomize diesel when injected. To create these pressures metal components work in harmony with each other. Tolerances are minute and diesel itself acts as the lubricant to keeps parts moving. As soon as the fuel becomes contaminated then particles of dirt begin to get clogged between moving parts. This results in them becoming scored and causes loss of injection pressure. Particles of dirt may also get caught up in the nozzle holes and prevent the correct amount of fuel from being injected. As time goes along the pressure of dirt within the holes may cause the nozzle to snap off. This is detrimental to the engine as diesel now pours into the piston. Should the engine be continuously run then damage will occur.

High sulphur in diesel is also an abrasive substance which results in injection components prematurely failing. Cleaner diesel is recommend to ensure the long life of injection fuel systems.

Additives such as paraffin are often used where Governments subsidise the fuel for domestic cooking and this is used as a blend in diesel. Being subsidised it costs less and when mixed with diesel it results in cheaper fuel. Paraffin burns in the engine with less smoke so it would appear to be great for engines but it has less lubricity then diesel. This quickly damages fuel injection components resulting in breakdowns.

Water is a significant problem where condensation inside a diesel tank occurs. The water remains at the bottom of the tank but will enter into the fuel system should the tank become low. A good water trap will be valuable to catch water prior to entering into the fuel pump or injectors. Without having a water trap then any water simple passes through diesel filters and begins to cause havoc with injectors pumps and injectors. It is recommended to check that there is a water filter or trap on your diesel vehicle, if not have one fitted. Water traps usually have a draining mechanism to empty off water but if this is not done then water simply flows with diesel and quickly damages pumps and injectors.

Petrol is sometimes accidentally placed into diesel vehicles. This type of fuel contamination and depending on the ratio of diesel and petrol is definitely not recommended for use. Immediately drain of the contaminated fuel and refill the tank with diesel. Petrol evaporates quickly and is abrasive to diesel fuel injection components. Petrol is also significantly more flammable then diesel and begins to ignite prior to Top Dead Centre. This is because the compression of a diesel engine is high compared to that of a petrol engine.

Have injectors services to remove fuel contamination, changes filters regularly as per OEM service intervals. Clean out fuel tanks. Discovery of any contaminants must result in cleaning the tank, changing filters and servicing pumps and injectors to avoid major component damage. Causes of fuel contamination should be investigated and avoided to ensure the long life of diesel pumps, injectors and engines.
